Could you not cut out sections like suggested router out a 6/9mm lip around the edges and fill back in with thinner board. Would save making a whole new cabinet but may take just as long.

And filling in with a plywood panel would be stronger and lighter.

@Rikki and @Gramaisc ..... you might just both be onto something there. I'm liking this new way forward. To be honest I could probably use the 3mm cheap and cheerful hardboard sheet as it's only going to be vinyl wrapped again anyway. I wouldn't even need to router a lip out as it could be placed over the remaining MDF "frame" before wrapping again.

Well, I've ordered some new vinyl for wrapping the new hardboard panels, and calculated where the excess can be removed from. If my calculations are correct I'll be looking at reducing the weight from the 34.9Kg it is now to around 24 Kg. Half would have been nicer, but it's still going to make hell of a difference when I have to occasionally lift it up and down stairs alone, and lift it onto another unit which means lifting it till my hands are at around 1.4m from the ground.

I'll keep you updated on how it goes :) :up:

Well, I've finished the modification. I cut away probably less than I had hoped to (mainly becuase of jigsaw limitations and I didn't want to cut from outside as it would have possibly marked the vinyl wrap. Obviously I didn't shed the weight that I had planned to, but nevertheless it has still reduced it from 34.9kg to 27.7kg. Not massive, but as they say "every little helps". :)
